I'm using stuff for temperature protaction for houses.
Called Styrodur or Jakodur in Germany.
It's like Styrol but foamed not with the little bubbles.
It's very lightweight there for.
For stabilisation use a brromstick so some such. ^^
I'm glueing papershreds to it, don't know what the word is in english, sorry. ^^"

With calculating the size for your height... plus cutting, grinding the blade's edge... about 3-5 hrs
Glueing the paper and colouring the thing... approx. 10 more hrs.
But thats depending on your speed and the time the glue takes drying.

Not very long, buts it's a great deal of work.
And I am using acrylic paint for the weapons but I'm painting on the paper-machee (thats the word in german) that hardens the thing, so it won't break at the tiniest blow.
